How Airplane Windows Are Made and Why They’re So Durable

The news of the Ryaniar flight, forced to turn back after a window rupture in the summer of 2026, has rekindled the curiosity of many passengers about how certain components of airplanes are actually made. Although episodes of this kind are extremely rare, it is natural to wonder how airplane windows are built and how they manage to withstand such extreme conditions during flight.

Much more than a simple pane

Contrary to what one might think, an aircraft window is not just glass: it is a component designed to withstand strong temperature swings, the differences in pressure between the cabin interior and the outside, and the continual stresses of flight.

When an aircraft climbs to high altitude, generally between 10,000 and 12,000 meters, outside temperature can drop to around -50 °C and the air is too thin to breathe, which is why the cabin is pressurized and the windows must be able to endure these conditions safely.

To manufacture them, traditional glass is not used, but a special acrylic material, lighter and much more resistant to impact. Moreover, unlike ordinary glass, it does not tend to shatter into shards. Each window consists of multiple overlapping panels: the exterior one is the most important because it bears almost all the pressure difference between the cabin interior and the outside of the aircraft, while the others serve to protect the structure and further increase safety.

With every takeoff and landing the fuselage expands and contracts slightly due to changes in pressure and temperature, so the windows are also designed to withstand these continual changes, maintaining their characteristics for thousands of hours of flight.


Why it’s so unlikely that a window will crack

The presence of multiple layers is one of the reasons why aircraft windows are so secure: indeed, if one of the panels were to develop a crack or minor damage, it does not automatically mean that the entire window has lost its strength.

For this reason each component is regularly checked during maintenance operations: technicians inspect the panels’ condition and, if necessary, replace them before they can pose a problem. Even in the extremely rare event of more serious damage, crews are trained to follow specific procedures to guarantee flight safety. It is precisely this combination of design, maintenance, and training that makes these episodes so exceptional.

From the laboratories to the sky: all safety tests

Before being installed on aircraft, windows undergo numerous tests: they must demonstrate the ability to withstand continual pressure changes, low temperatures, ultraviolet rays, and impacts with debris and other foreign objects that could strike the plane during flight.

There are also some details that have always intrigued passengers; for example, many have wondered at least once what the small hole on the window is for, or why all airplane windows have a rounded shape rather than a square one. These particulars are not coincidental, but respond to precise safety and design requirements.

The breakage of a window, as in the recent episode involving the Ryanair flight, therefore represents a decidedly exceptional event.
